Hot Forging Press Tonnage Calculation

How to Calculate Hot Forging Tonnage
A Practical Guide for Press Buyers

Peak tonnage = projected area (mm²) × flow stress at forging temperature (MPa) × shape factor, divided by 9.806 to convert kN to tons. A part with 20,000 mm² projected area at 60 MPa and a 1.3 shape factor needs 1,560 kN — a 160-ton press, not a 400-ton one.

Method 1: The Average Pressure Formula (Quick Estimate)

The simplest method uses the projected area of the part (including flash) multiplied by the flow stress at forging temperature, adjusted by a shape factor.

Formula:
Peak Load (kN) = Projected Area (mm²) x Flow Stress (MPa) x Shape Factor Peak Load (tons) = Peak Load (kN) / 9.806
ParameterValueSource
Flow stress (42CrMo at 1150°C)~90 MPaHot compression test data
Flow stress (45# steel at 1200°C)~70 MPaHandbook values
Flow stress (aluminum 6061 at 450°C)~25 MPaHandbook values
Shape factor (simple round)1.0-1.2Die design experience
Shape factor (complex with ribs)1.5-2.5Die design experience
Flash area addition20-50% of part areaFlash land width x perimeter

Example: A gear blank with φ120mm diameter in 42CrMo. Projected area = π x 60² = 11,310 mm². Flash adds ~30% = 14,703 mm². Peak load = 14,703 x 90 x 1.3 (shape factor) = 1,720 kN = 175 tons. At 80% utilization = 175 / 0.8 = 219 tons. A 250T press would be the right choice.

Method 2: Deform 3D Simulation (Best Accuracy)

For critical parts or high-volume production, we recommend a Deform 3D finite element simulation. The simulation accounts for material flow, temperature gradients, die filling, and strain rate effects — giving you a peak load prediction within 5-10% of actual production values.

What Deform simulation provides:

At ForgePress China, we run a complimentary Deform 3D simulation for every new inquiry. Send us your part drawing (STP or IGES) and we will return the peak load prediction, recommended press model, and tooling cost estimate within 5 business days.

Method 3: Rules of Thumb (Quick Screening)

For quick screening during initial project evaluation, the following rules of thumb can help:
